How to Conduct NDT Inspection Through Insulation: Step-by-Step Guide for UAE Industrial Plants

Why Inspection Window Plugs Exist

Traditional CUI inspection required physically cutting or removing sections of insulation to access the pipe surface. The process was slow, expensive, and caused ongoing insulation damage over repeated inspection cycles.

Inspection window plugs solve this by providing pre-installed access points at designated TML locations. The plug seals the window between inspections and is removed only when NDT access is needed. Done correctly, the entire field operation at each TML point takes a few minutes rather than hours.

NDT Techniques Used Through Inspection Windows

Ultrasonic thickness measurement (UT) is the standard technique at TML inspection points. The probe makes direct contact with the pipe surface through the open window and gives accurate wall thickness readings for carbon steel and alloy piping.

Pulsed eddy current (PEC) is a non-contact technique that can measure through the insulation layer without direct pipe access. PEC is increasingly used in UAE facilities on large-diameter or elevated pipework where direct probe contact is more difficult.

Your NDT contractor will specify which technique applies based on the pipe material, diameter, and accessibility at each point.

Step-by-Step: NDT Inspection Through Insulation

Step 1 –  Confirm the TML Location and Plug Condition

Before touching the plug, confirm you are at the correct TML reference point. In facilities with hundreds of inspection points, mix-ups between adjacent locations happen.

Check the plug visually for damage, sealant failure, or corrosion around the window frame. If anything looks wrong, log it and raise it with the maintenance supervisor before proceeding.

Step 2 –  Prepare the Work Area

On elevated pipe racks, confirm the working platform is secure and the area below is clear. A dropped plug from height is a safety incident.

For high-temperature lines, check the surface temperature is within the safe handling range for your PPE. Always confirm the retention lanyard is attached before removing the plug. If the SS lanyard is missing or damaged, replace it first.

Step 3 –  Remove the Plug Correctly

Most inspection plugs use a threaded or quarter-turn removal mechanism. Turn in the correct direction — do not force it. If stuck due to thermal deformation, use the correct removal tool for your plug type. Never use improvised tools that can damage the plug body or window frame.

Hold the plug firmly as you extract it. The lanyard is a backup, not the primary retention method.

Step 4 –  Inspect the Window Opening

Before placing the NDT probe, check inside the window for:

  • Moisture or condensation — a direct CUI indicator, log it immediately
  • Rust staining on the pipe surface
  • Damaged sealant on the window frame
  • Debris that could interfere with probe contact

Moisture inside the window is exactly the early warning signal a well-run TML program is designed to catch. Flag it for follow-up corrosion assessment.

Step 5 –  Take the NDT Measurement

For UT, clean the pipe surface, apply couplant, and position the probe squarely against the pipe. Take multiple readings at each TML point and record against the TML reference –  compared to previous data and the minimum wall thickness limit.

For PEC, follow the positioning procedure for your equipment and the geometry of the inspection window.

Step 6 –  Reseal the Window

Replace the insulation insert first if one is fitted, then reinstall the plug. Confirm the O-ring is seated correctly before tightening –  a misaligned O-ring leaves the window open to moisture ingress.

Tighten to the correct torque. Do not overtighten and risk O-ring damage. Do not under-tighten and leave the seal incomplete. Confirm the lanyard is correctly located before moving to the next point.

When the Plug or Window Needs Replacing

During inspection, watch for:

  • O-ring flattening or cracking that does not recover
  • Plug body distortion or permanent deformation
  • Corrosion on the insert or flange
  • Window frame damage preventing correct plug seating

Replace worn plugs promptly. A degraded plug left in service between inspection cycles is an open invitation for moisture ingress –  which defeats the purpose of the entire system.
