What Is Corrosion Under Insulation?

Moisture gets in. Rain, condensation, steam leaks, or even humidity during maintenance can introduce water into the insulation layer. Once trapped, that moisture sits against the metal surface for extended periods. Add some oxygen and contaminants, and you have the perfect environment for corrosion to develop — all completely out of sight.
By the time external signs appear — discolouration, bubbling paint, or insulation damage — the pipe wall may already be thinning. In some cases, it has progressed to the point of leakage or structural compromise.
Why UAE Facilities Face a Higher Risk
The Gulf climate creates conditions that accelerate CUI in ways that temperate climates simply do not. A few factors make UAE plants particularly vulnerable:
- Wide temperature swings. Pipes operating below ambient temperature — such as those in LNG or chilled water systems — attract condensation continuously, especially during the summer months when humidity peaks.
- Cyclic thermal stress. Pipes that heat up and cool down repeatedly cause insulation to expand and contract. Over time, this creates gaps and entry points for moisture.
- Coastal proximity. Facilities near the coast, especially in Abu Dhabi and along the Gulf coastline, deal with salt-laden air. Chloride ions dramatically accelerate steel corrosion.
- Shutdown and turnaround cycles. When a plant goes offline for maintenance, temperature drops allow condensation to form inside insulation that was previously too hot for moisture to collect.
None of these factors is unique to the UAE, but they tend to combine in ways that create a more aggressive corrosion environment than many other parts of the world.
The Traditional Approach — and Its Problems
For decades, the standard approach to checking for CUI involved physically removing sections of insulation to inspect the pipe underneath. It works, but it comes with real drawbacks.
Removing and replacing insulation is time-consuming, expensive, and often requires scaffolding and specialised labour. In an active plant, this kind of access is disruptive. After inspection, the insulation has to be reinstalled to the same standard — which does not always happen perfectly. Poorly reinstalled insulation can actually worsen moisture ingress and accelerate the very problem you were trying to inspect for.
For large facilities with hundreds of inspection points, the logistics of this approach make regular monitoring impractical.
How Inspection Plugs Change the Equation
Inspection plugs are purpose-built fittings installed directly into the insulation at designated inspection points — typically at locations known as TML (Thickness Measurement Location) points. Instead of removing insulation to access the pipe, inspectors simply remove the plug, insert an NDT probe, take their measurement, and replace the plug.
The entire process takes minutes rather than hours. No scaffolding teardown. No insulation damage. No reinstallation risk.
Here is what makes a well-designed inspection plug system effective:
- Reliable sealing. A quality plug with an O-ring seal keeps moisture out of the inspection window when not in use. This is important — an unsealed inspection window is itself a CUI risk point.
- Material compatibility. The plug material must suit the operating temperature of the pipe. A silicone plug handles high-temperature applications well; an EPDM plug suits steam and water environments; a cryogenic plug is designed for sub-zero pipelines.
- Retention lanyard. In elevated pipe racks — which are standard in UAE refineries — a dropped plug creates both a safety hazard and a delay. An SS lanyard keeps the plug attached to the fitting during inspection.
- Insulation insert. For energy-intensive processes, an insulation insert inside the plug maintains the thermal performance of the insulation layer at every inspection point.
Practical Reality: What Happens Without Proper Monitoring
The consequences of undetected CUI range from manageable to catastrophic. At the lower end, you get accelerated pipe degradation that shortens asset life and increases replacement frequency. At the serious end, you get unplanned shutdowns, product loss, safety incidents, and in the worst cases, catastrophic pipe failure.
Major international incidents traced back to CUI have led to updated regulations and inspection standards across the Gulf petrochemical sector. ADNOC-aligned facilities and contractors operating under international standards are expected to have systematic inspection programs in place — and inspection plug systems are a practical way to support that requirement.
A Simple Solution to a Hidden Problem
CUI will remain a challenge in UAE industrial facilities for as long as insulated pipelines exist. The climate, the operating conditions, and the scale of the region’s petrochemical infrastructure all ensure that. What changes is how well facilities manage the risk.
Inspection plugs do not eliminate corrosion, but they make it far easier to detect early — when the damage is still manageable and the cost of correction is low.
